Abstract

The majority of the world’s primary copper originates in sulfide minerals, such as chalco-pyrite (CuFeS2) and chalcocite (Cu2S). Flash smelting is one pyrometallurgical process for smelting metal sulfide concentrates. Forming of hard and dense accretions in the Copper Flash Smelting process is a common problem. These accretions are a result of dust particles which become entrained in the process off-gas. The created accretions reduce the heat transfer and cause disturbance in the off-gas flow. Most problematic are the build-ups in the smelting furnace uptake shaft and waste heat boiler interface. This thesis focuses on benchmarking different industries and finding a solution for preventing or minimizing problems with flue dust accretions in this area. In the theoretical part of this thesis, the flash smelting process, difficulties with the process off-gas, as well as characteristics of the flue dust and accretions are described. Because the uptake shaft and the waste heat boiler structure has a significant impact on the off-gas flow, flow simulations at the throat area, as well as the structure of the uptake shaft are examined in this chapter. Because research was set to be done through cross-industry benchmarking research, the concept of benchmarking is explained at the end of theoretical part. The experimental part of the work introduces different processes and different techniques that are used to deal with build-ups formed at similar process step. It was essential that processes are dealing with off-gases that have a high temperature and contain flue dust. Therefore, this thesis concentrates on five different process. These processes were cement manufacturing, energy from waste, energy from biomass, direct reduction of iron process, and other metallurgical smelting processes as a whole. Because it was desired that possible material and coating solutions, as well as isolation of the interface area should be considered, this thesis inspects also that matter. The results from benchmarking research showed that different industries are encountering similar issues with build-ups during plant operation. However, as dust and build-up types differ significantly from metallurgical smelting process, several techniques had to be ruled out. The techniques that could be adapted also to the flash smelting process are presented in the recommendations and discussion part of the thesis.

Valtaosa maailman kuparista tuotetaan käyttäen sulfidipohjaisia mineraaleja, kuten rautakuparisulfidia (CuFeS2) tai kuparisulfidia (Cu2S). Liekkisulatus on menetelmä näiden rikasteiden sulattamiseen. Liekkisulatusprosessin aikana syntyvä lentopöly aiheuttaa kameja, joiden sekä luja että tiheä koostumus aiheuttaa ongelmia jäähdytyspintojen lämmönsiirrossa ja kaasunvirtauksessa. Pahimmat kamit muodostuvat sulatusuunin nousukuilun sekä lämmöntalteenottokattilan liitoskohtaan. Tämän tutkimuksen tarkoituksena on tutkia benchmarkkauksen avulla, kuinka erilaisissa teollisuuden prosesseissa hoidetaan kameja sekä niiden aiheuttamia ongelmia. Työn teoreettisessa osassa käsitellään liekkisulatusprosessin periaate, lentopölyihin liittyvät ongelmat, sekä niiden että muodostuneiden kamien koostumus. Koska liekkisulatusprosessin nousukuilun sekä lämmöntalteenottokattilan rakenteella on suuri vaikutus kaasun sekä lentopölyn virtaukseen, alueiden rakenteita tarkastellaan tarkemmin. Tutkimusmenetelmäksi valittiin benchmarkkaus. Teoriaosan loppupuolella selvitetään, mitä benchmarkkaus-käsitteellä tarkoitetaan. Työn kokeellisessa osassa esitellään lyhyesti tutkittavat prosessit sekä tekniikat, joita prosesseissa käytetään ehkäisemään sekä poistamaan muodostuneita kameja. Prosessit valikoitiin niin, että niissä muodostuu prosessikaasuja, jotka sisältävät paljon pölyhiukkasia ja samanaikaisesti pölyhiukkasten lämpötila/olomuoto muuttuu muodostaen kameja. Benchmarkkaus-tutkimuksen kohteina olivat sementin valmistus, energian tuotanto sekä jätteestä että biomassasta, raudan suorapelkistysprosessi, sekä erilaiset metallurgiset sulatusprosessit kokonaisuutena. Lisäksi kokeellisessa osassa tutkitiin mahdollisia materiaali- sekä pinnoiteratkaisuja ehkäisemään kamien muodostumista, sekä kommentoitiin mahdollista ratkaisua kattilaliitoksen nopeammalle tiivistämiselle. Tutkimuksen tulokset osoittivat että eri teollisuudenalat kohtaavat samankaltaisia ongelmia prosessin aikana muodostuvien kamien kanssa. Koska prosessikaasut sekä pölyhiukkaset eroavat merkittävästi metallurgisesta sulatusprosessista, useat eri prosesseissa käytetyt tekniikat eivät sovellu liekkiuunin sulatusprosessissa syntyville kameille. Tekniikat, joiden soveltaminen liekkisulatusprosessiin on mahdollista, esitellään työn neljännessä luvussa.
