Abstract

The target of this work was to start up and test the spray coating unit built on the cylindrical laboratory coater (CLC) and to determine the operational window of this coating system with different types of base papers and coating colour formulations. The main interest in the thesis was the coat weight range which the CLC is capable of with reasonable chosen variables. In the literature review the rheology of the coating colours, the spray coating method and phenomena related to it were introduced. Spray coating was also compared to the conventional methods, blade and film transfer coating, focusing on coating quality and its economical aspects. The CLC was originally designed for blade coating but for this trial it was modified for spray coating. An ACAV A2 capillary viscometer was used as a pressure source for spray and it was connected to the spray nozzle unit with a high pressure hose. Also some additional covers and a suction system were installed in the CLC to prevent splashing and misting during spray coating. The used speed range of the CLC was 100 - 1600 m/min. The diameters of the nozzles were 0.28 and 0.33 mm and the spraying pressures 80, 100, 120 bar. Two different base papers, LWC base paper (44 g/m<sup>2</sup>) and WFU (42 g/m<sup>2</sup>), were used in the coating trials. Four coating colours were prepared. Only one main pigment type, either GCC (Hydrocarb 90) or kaolin (Capim DG 92) was used in a formulation. The dry solids contents for GCC based coating colours were 50% and 64% and for kaolin based 50% and 55%. SB-latex was used as a binder and CMC as a thickener. Only one coating layer per test point was applied and the samples were not calendared. In addition to coat weight the following properties of 48 coated samples were measured: thickness, density, bulk, PPS roughness, Bendtsen roughness and air permeance as well as optical properties (ISO brightness, opacity and light scattering coefficient). The main parameter to control the amount of the coat weight was the speed of the CLC-drum. Other parameters, which also affected, were the diameter of the nozzle, the spraying pressure and the dry solids content of the coating colour but their influence was considerably lower. With the used variables it was possible to reach a coating range of 1.1 - 21.1 g/m<sup>2</sup>. Other measured properties followed logically the achieved coat weights depending on the used pigment types in coating colour formulations. The results of this thesis indicate that the CLC is suitable also for spray coating and an operational window was found. Therefore, further study and optimisation are justifiable based on the results achieved.

Työn tavoitteena oli käyttöönottaa ja kokeilla CLC-laboratoriopäällystimeen rakennettua spraypäällystysyksikköä ja määrittää tämän päällystysmenetelmän toiminnalliset rajat erilaisilla pohjapapereilla ja päällystyspastoilla. Pääasiallisena mielenkiinnonkohteena oli päällystemäärän vaihteluväli, johon CLC:llä pystyttiin järkevillä muuttujien arvoilla. Kirjallisuusosassa esiteltiin päällystyspastojen reologiaa, spray-päällystysmenetelmää ja siihen liittyviä ilmiöitä. Spray-päällystysmenetelmää verrattiin myös perinteisiin paperin päällystysmenetelmiin, kuten terä- ja filmin siirtopäällystykseen keskittyen eri menetelmillä saatavaan päällysteeri laatuun ja taloudellisiin seikkoihin. CLC on alun perin suunniteltu teräpäällystykseen, mutta tätä työtä varten sitä oli muutettu spraypäällystykseen soveltuvaksi. ACAV A2 kapillaariviskosimetriä käytettiin painelähteenä spraylle ja se oli kytketty spraysuutinyksikköön korkeapaineletkulla. Lisäksi CLC:hen rakennettiin erillisiä suojia ja imujärjestelmä estämään roiskumista ja spray-sumun leviämistä päällystyksen aikana. Käytetty CLC:n nopeusalue oli 100 - 1600 m/min. Käytettyjen suuttimien halkaisijat olivat 0.28 ja 0.33 mm ja käytetyt paineet 80, 100 ja 120 baria. Päällystyskoeajoissa käytettiin kahta erilaista paperilaatua, jotka olivat LWC-pohjapaperi (44 g/m<sup>2</sup>) ja WFU-paperi (42 g/m<sup>2</sup>). Neljä päällystyspastaa valmistettiin. Vain yhtä pigmenttilaatua, joko GCC:tä (Hydrocarb 90) tai kaoliinia (Capim DG 92), käytettiin kerrallaan. Kuiva-ainepitoisuudet GCC-pastoille olivat 50 % ja 64 % ja kaoliinipastoille 50 % ja 55 %. Sideaineena käytettiin SB-lateksia ja paksuntajana CMC:tä. Jokainen koepiste sisälsi vain yhden päällystyskerroksen ja näytteitä ei kalanteroitu. Päällystemäärien lisäksi 48 päällystetystä näytteestä mitattiin seuraavat ominaisuudet: paksuus, tiheys, bulkki, PPS-karheus, Bendtsen karheus ja ilmanläpäisevyys sekä optiset ominaisuudet (ISO vaaleus, opasiteetti ja valonsirontakerroin). Päällystemäärää hallittiin etupäässä CLC:n nopeudella. Muut vaikuttavat ominaisuudet olivat suuttimen halkaisija, käyttöpaine ja päällystyspastojen kuiva-ainepitoisuudet, mutta niiden vaikutus oli huomattavasti CLC:n nopeuden vaikutusta pienempi. Käytetyillä muuttujilla päästiin 1,1 - 21,1 g/m<sup>2</sup> päällystemääriin. Muut mitatut ominaisuudet käyttäytyivät loogisesti saatujen päällystemäärien mukaisesti riippuen päällystyspastoissa käytetyistä pigmenteistä. Työstä saadut tulokset osoittavat, että CLC sopii myös spray-päällystykseen ja sille saatiin määritettyä toiminnalliset rajat. Samasta syystä CLC:llä tapahtuvan spray-päällystyksen lisätutkimus ja optimointi on perusteltua.
