New multilayer coatings with conventional and novel coating methods

Abstract
The goal of this work was to develop a multilayer coating structure, which would improve both smoothness and opacity of a low basis weight printing paper. The opacity was aimed to be improved with a coloured, absorbing pre-coating layer. The novel coating method used in this work was a high-pressure spray combined with a doctor blade. The spray was chosen since it is capable of producing several coating layers with low coat weight and a coating which follows the base paper surface structure. The blade was added to improve the otherwise relatively unsatisfactory smoothness, inherent for the spray coating. The literature review covered the coating materials and conventional coating methods used in production of printing papers today. The theories behind high pressure spraying process of paper coating colours as well as blade metering were given a closer view. The coating experiments gave information about the influence of different blade loading pressures on the coating result. Also the impact of adding the number of coating layers from one to up to six layers as well as the significance of absorbing layer was determined. The blade begins to affect the coating result at coat weights from 3 to 4 g/m<sup>2</sup> and above. Of the measured properties blade has biggest influence on paper porosity; higher blade loading pressure decreases porosity considerably. Multilayer structures are more porous than single coated papers at the same grammage. The two layer structure had lowest PPS roughness and highest ISO brightness values. What comes to opacity, the double coated samples were slightly behind the six times coated one. The results regarding the absorbing layer were inconsistent to some extent. However, at best the opacity was improved three times more than what was lost in ISO brightness. Also the novel coating method comprising high-pressure spray and a doctor blade proved to be a viable coating method, capable of producing smooth surface and good coating coverage even at low coat weights.

Työn tavoitteena oli kehittää uusi monikerrospäällyste, joka parantaisi sekä painopaperin sileyttä että opasiteettia. Opasiteettia oli tarkoitus parantaa värjätyllä, valoa tehokkaasti absorboivalla esipäällystekerroksella. Työssä käytetty uudenlainen päällystysmenetelmä oli spray- ja teräpäällystyksen yhdistelmä. Spraypäällystyksellä on mahdollista tehdä erittäin ohuita päällystekerroksia, jotka mukailevat hyvin paperin pintaa. Terää käytettiin päällysteen tasoittamiseen, sillä pelkällä spraypäällystyksellä ei saavuteta riittävää sileyttä. Kirjallisuusosassa käsiteltiin paperin päällystykseen käytettäviä materiaaleja, menetelmiä sekä yleisesti päällystämisellä haettavia hyötyjä. Korkeapainespraypäällystykseen liittyvää teoriaa pisaran muodostumisesta ja leviämisestä käsiteltiin tarkemmin, kuten myös terän käyttöä päällystämisessä. Päällystyskokeilla saatiin tietoa terän käytön vaikutuksista päällystetyn paperin ominaisuuksiin. Myös päällystekerrosten lukumäärän merkitystä tutkittiin vertaamalla yksi-, kaksi-, kolme- ja kuusikerroksista rakennetta samassa päällysteen kokonaisvahvuudessa. Lisäksi tutkittiin absorboivan esipäällystekerroksen merkitystä. Terän käytöllä näyttää olevan merkitystä päällystystulokseen vasta 3-4 g/m<sup>2</sup> päällystemääristä ylöspäin. Terällä on suurin vaikutus paperin huokoisuuteen; suurempi teräpaine vähentää huokoisuutta. Vastaavasti monikerrosrakenne on huokoisempi kuin kerran päällystetty. Kahdella päällystekerroksella saavutettiin matalin PPS karheus ja paras ISO-vaaleus. Opasiteetissa parhaaseen tulokseen päästiin kuudella kerroksella. Värjätyllä esipäällystekerroksella saatiin vaihtelevia tuloksia. Parhaimmillaan opasiteetti kuitenkin parani 3 yksikköä, kun ISO-vaaleus vastaavasti putosi yhden yksikön verran. Sprayn ja terän yhdistelmä todettiin toimivaksi päällystysmenetelmäksi, jolla on mahdollista tuottaa tasaista pintaa ja hyvä peittävyys jo pienillä päällystemäärillä.
